Com.apple.launchd DumpPanic - System hangs for 5 mins on boot

We've been having a problem with one of our Mac Pro's for a while now.
It hangs for about 5 mins on boot - slowly gets past grey screen and hangs on blue screen.
The Mac is a 2.66 Quad-Core Intel.
The problems began a while back, when running photoshop - the scratch disk filled the hard disk entirely on a really large document and the whole system died. On reboot the system started to hang in the boot process and has done ever since.
The system also appears to be sluggish and doesn't respond as well as an identical machine next to it.
I checked the boot log and noticed a few issues, some of which i've now fixed - ie a faulty USB device causing some problems.
This is what i've got now:

What i've tried:
Repair Disk Permissions - using disk utility and disk warrior.
Cleaned cache and settings using Maintenance and Onyx.
Turned off automatic time/date setting from server.
I then backed up and reinstalled the OS.
The OS is now on a separate 160GB SATA drive, with the previous 500GB SATA system drive as data storage.
I have installed back to 10.5.8 and still get this problem.
It seems to me that there is a delay of about 5 minutes after this line:
com.apple.launchd[1] (com.apple.DumpPanic[29]) Exited with exit code: 1
However after LOTS of googling and scouring forums i can't seem to find a definitive answer as to why this problem exists.
Can anyone help me?
My next step is to book an appointment with a Genius, but thought i'd ask on here first.
Another strange conundrum is that if i try to upgrade to Snow Leopard, i insert the disc - open up the installer - click restart and the system restarts, but nothing gets installed.

I took this machine into the Genius bar yesterday and they managed to fix it after about 45 minutes of tinkering.
The error i've detailed above is a kernel error, caused by something not loading properly as the system boots.
First of all it took ages to boot to the installed Leopard, so they tried booting to an external drive with a clean install, but that was no quicker.
They ran hardware analysis and everything seemed fine.
The fix was to clone snow leopard across from a pre-installed clean version on an external drive, onto the internal HDD and that did the trick - its back up and running and is quick as ever before.

    Please read this whole message before doing anything.
    This procedure is a diagnostic test. It’s unlikely to solve your problem. Don’t be disappointed when you find that nothing has changed after you complete it.
    The purpose of the test is to determine whether the problem is caused by third-party software that loads automatically at startup or login, by a peripheral device, by a font conflict, or by corruption of the file system or of certain system caches.
    Disconnect all wired peripherals except those needed for the test, and remove all aftermarket expansion cards, if applicable. Start up in safe mode and log in to the account with the problem. You must hold down the shift key twice: once when you turn on the computer, and again when you log in.
    Note: If FileVault is enabled, or if a firmware password is set, or if the startup volume is a software RAID, you can’t do this. Ask for further instructions.
    Safe mode is much slower to start up and run than normal, with limited graphics performance, and some things won’t work at all, including sound output and Wi-Fi on certain models. The next normal startup may also be somewhat slow.
    The login screen appears even if you usually login automatically. You must know your login password in order to log in. If you’ve forgotten the password, you will need to reset it before you begin.
    Test while in safe mode. Same problem?
    After testing, restart as usual (not in safe mode) and verify that you still have the problem. Post the results of the test.

    When i bought my MBP in Mid-2011 I found my Mac to be a little unstable but because I was new to MacOS I thought that perhaps it was just me.  I have carried on now for over a year, two machine formats plus an upgrade to Lion (from Snow leopard) and I'm still having problems. 
    I keep seeing;

    So, i was looking around in my Console.app after three system crashes (which is another question i have, my 2010 MBP keeps completely locking up whenever i go to wish my uncle a happy birthday on Facebook[Safari 5.1.2])
    And i notice this entry coming up every 10 seconds:

    I had MacKeeper installed a long time ago, in my naive months when i first got my MBP, and i saw how bad it was. I deleted the app using AppZapper, trashed all the .com and .plist files etc. etc., but this entry is (and maybe has been for a long time) still coming up.
    Can anyone shed some light?
    It says PID was 162 at one point, looked in activity monitor for process PID 162, as you guessed, nothing.
    What do, internet?

    That's the trouble with these uninstall apps, they generally cannot be guaranteed to uninsall everything a app can create.
    Look in these following places for anything that might be related to mackeeper:
    your login items
    ~/Library/LaunchAgents
    /Library/LaunchAgents
    /Library/LaunchDaemons
    /Library/StartupItems
    If you find obvious mackeeper items toss in the trash and reboot.  If you are not sure post the items here. 
    I'm guessing there's a com.zeobit.MacKeeper.Helper in the LaunchAgents or LaunchDaemons.

    Having a Kernal process running.  Computer seems to run OK but fan which almost never runs is on continuously for the past 3 days.

    The console shows thousands of these error messages and it's messed up many functions of my MacBook.
    I have VMFusion on my Mac because for work I need to use Windows.  Last night I tried installing Windows 7 but could not complete installation.  I got a message saying "can not locate driver".  Then I started getting the Error 586.
    Today I unistalled VMFusion hoping that would resolve the Error 586.  No such luck.
    Can anyone help me get rid of this constant error, plesase?

    I believe this has something to do with Mail. Are these frequently occurring errors? If so and you quit Mail do the errors cease?
    Google searching for "org.postfix.master" reveals quite a number of links that you might check for more information.

    I got this as a Webroot alert:

    Is this OK, or is it something I need to fix?

    If there is an associated event in the Activity Monitor or in Console logs showing
    something is actually running in the background, then I'd not be too concerned.
    However, the Remote Desktop should not show any activity if you have it shut off.
    After all, it is a Client version and unless you are networked remotely to someone
    who would be controlling your Mac from elsewhere, there's no need to use it.
    The application itself, is not the client version you have in your Mac for free:
    http://www.apple.com/remotedesktop/ the main deal administers client versions.

    May be helpful to read up on various Mac OS X system sections to see when or
    if you have odd experiences with them, where to go and look. I've not messed w/
    Remote Desktop for several years, perhaps not since Mac OS X Tiger 10.4.x.

    Maybe you should contact the Apple person who looked into your Mac and ask
    what was involved and why these messages keep appearing. The person should
    be able to tell what they did and why they did it. And what to go into, and check...
    They may have left something or another on or enabled, that needs to be addressed.
    To see Webroot items does seem rather odd, since I've never had any messages
    from that function; unless someone had a need to go in there. (But why?)
    This thread was moved to Servers/Enterprise ASC, from an OS X ASC area, btw.
    Also, after an update or other change in the system, may be reflected in Logs or in
    the report generated by Disk Utility's repair disk permissions. These do not mean a
    bad thing has taken place, necessarily. I'm unfamiliar with the recent one you noted.

    I have managed to resolve the error, hopefully this will help somebody.
    The solution: Generating a new uidnumber (in this case 5920 to something else) Thankfully this uidnumber was only specific to this system and does not represent the entities user id number within the organization.
    However a record of the old user id remains on the system (corrupted profile)

    You're running an old version of Safari. Before troubleshooting, try updating it to the latest version: 6.0. You can do this by clicking the Apple logo in the top left, then clicking Software update.
    You can also update to the latest version of OS X, 10.8 Mountain Lion, from the Mac App Store for $19.99, which will automatically install Safari 6 as well, but this isn't essential, only reccomended.

    When Server is running, the computer on which Server runs has problems accessing a shared drive connected to that computer.  This problem started when Server started logging messages like the following.

    From your Safari menu bar click Safari > Preferences then select the Privacy tab.
    Click:   Remove All Website Data
    Then delete the cache.
    Open a Finder window. From the Finder menu bar click Go > Go to Folder
    Type or copy paste the following
    ~/Library/Caches/com.apple.Safari/Cache.db
    Click Go then move the Cache.db file to the Trash.
    Quit and relaunch Safari to test.
    If that didn't help, troubleshoot Safari extensions.
    From the Safari menu bar click Safari > Preferences then select the Extensions tab. Turn that OFF, quit and relaunch Safari to test.
    If that helped, turn one extension on then quit and relaunch Safari to test until you find the incompatible extension then click uninstall.

    If you have performed a complete HP Recovery using F11 then all the software should be there. If you have performed a minimized recovery then you can install applications from recovery manager...If none of these works then you'll need USB recovery..

    I just came home from a 2-week vacation and my computer has begun to crash and reboot, seemingly when I need the computer to do some task more intensive than Internet browsing.
    It started when I tried uploading pictures into iPhoto via my camera's SD card--and it invariably happens whenever I try this--but it has also crashed and rebooted during simple multitasking procedures, like clicking to check my download progress in Safari as my iPhone is syncing in iTunes. Yesterday I had to contend with the white (grey?) screen of death for a few hours as I tried different methods. Fiddling around in Safe Mode let me fix that problem, at least, but the sudden system crashes still persist.
    Could my computer have been affected by a lack of use over the last two weeks in the summer heat? It's been hot in the house, but not exceptionally so for August. And before I left I shut it down and unplugged the power cord.

    Remove the "MacKeeper" crapware as follows, then reboot and test. If there's no improvement, post again.
    Note: These instructions apply to the version of the product that I downloaded and tested in early 2012. I can't be sure that they apply to other versions, nor do I intend to repeat the test.
    IMPORTANT: "MacKeeper" has what the developer calls an “encryption” feature. In my tests, I didn't try to verify what this feature really does. If you used it to “encrypt” any of your files, “decrypt” them before you uninstall, or (preferably) restore the files from backups made before they were “encrypted.” As the developer is not trustworthy, you should assume that the "decrypted" files are corrupt unless proven otherwise.
    In the Finder, select Go ▹ Applications from the menu bar, or press the key combination shift-command-A. The "MacKeeper" application is in the folder that opens. Quit it if it's running, then drag it to the Trash. A dialog will pop up asking why you want to uninstall it. You don't have to provide that information. Enter anything you like in the text box, then click the Uninstall button. All the functional components of the software will be deleted. That's the only useful feature of "MacKeeper:" it deletes itself. Reboot.
    Do not try to uninstall by dragging the MacKeeper icon in the Dock or the LaunchPad to the Trash.
    Here are some general suggestions. If you want your computer to be usable, don't install crapware, such as “themes,” "haxies," “add-ons,” “toolbars,” “enhancers," “optimizers,” “accelerators,” “extenders,” “cleaners,” “defragmenters,” “firewalls,” "barriers," “guardians,” “defenders,” “protectors,” most “plugins,” commercial "virus scanners,” "disk tools," or "utilities." With very few exceptions, this kind of material is useless, or worse than useless.
    The more actively promoted the product, the more likely it is to be garbage. The most extreme example is the “MacKeeper” scam.
    The only software you should install is that which directly enables you to do the things you use a computer for — such as creating, communicating, and playing — and does not modify the way other software works. Never install any third-party software unless you know how to uninstall it.

    I have figured out how to solve part of the problem. It was completely Xorg related, as you can see from the Xorg.0.log. I removed nouveau and installed Nvidia proprietary driver, in this way X doesn't timeout anymore but now I still have a problem with the time it takes X to start up. As you can see from these lines:

    There is quite a jump in the timestamps just where an error related with logind occurs. Is it normal or I have a problem? BTW, Xorg doesn't timeout anymore it seems.
    Is there anyone who can help me? Maybe I have simply posted in the wrong section of the forum?
