TS1372 Can't Restore my iPod Classic

Until a few days ago my iPod and iTunes worked perfectly together. The iPod then crashed and wanted to be restored. Then the "fun" began!
I have an iPod Classic 80GB. Use the latest iTunes. Have Windows 7 at home (64 bit). Have tried on Windows XP (32 bit) with iTunes 9.2 and latest at work computer.
I have run all the steps for Error 1439 as per this page http://support.apple.com/kb/TS1372 however no luck. I have tried diskaid and yamipod to restore it, but they can't find the iPod. I have tried it on different computers with no luck (they are even different operating systems). I have tried reformatting it through windows (but it is protected).
iTunes finds the iPod and wants to restore it but keeps running into error 1439.
I have uninstalled all Apple software (in the correct order) and installed an older version of iTunes (9.2) but again had the same error.
It seems to be an issue with the actual iPod not the computer (or iTunes). I have tried the system check on the iPod, however gets stuck at the HP (headphone) detect test ... although it does detect the headphones it won't continue pass this. Have run all the other tests via manual checks. It didn't find any errors.
Any help??

Looks like the iPod Hardisk is having problem.
Can you do the iPod Disk Diagnostics as posted by tt2, it wont fix your problem but helps in troubleshooting.
You system check maybe above but dont  go for Auto, select the Manual test, as tt2 described in his detailed post.

    It could be an indication or a damaged or dying hard drive.  I would recommend doing a disk diagnostic on the iPod's HD using the instructions given by turingtest2 in this older thread.  He always covers what the resulting numbers indicate, which may be slightly different since your model is a bit older.

    If you iPod Classic is dead, because it is wet, then it would be futile to Restore it, if it still has warranty, MAYBE, the Genius at Apple store will help you, as the warranty dont cover water damage.

    I think you are asking about the iPod RESET Utility.  There is no 64-bit version.
    A "Restore" is normally done using iTunes, from the shuffle's Settings screen.  This "Reset" utility is only for the 1st and 2nd gen shuffle, for use in a particular unusual case where the computer (Windows) sees the iPod, but iTunes does not.  If iTunes does not see the iPod, it's not possible to use the Restore button in iTunes.  But since the computer still sees the shuffle as a USB device, you can try that utility.  When those older shuffle models were sold as new, there was no need for a 64-bit version.
    Does your shuffle still appear as a USB device in Windows, in Device Manager or elsewhere?  If the shuffle has a hardware problem, such as a worn-out headphones jack or bad logic board, the reset utility will not help because the shuffle is not seen by the computer.  Also, it's possible that USB docking cable has become faulty (and it's not a problem on the shuffle).
    NOTE:  The USB cable for the more recent 3rd and 4th (current) gen shuffle does not work with a 2nd gen suffle, because the connector is different.
    And be sure rule out a problem with the USB port on the computer by connecting something else to it, preferably something similar, such as a USB flash drive.
    If you need to use the reset utility, and know someone with a Mac, Mac OS X can run both 32 and 64-bit apps, so you can run the utility on a Mac.  shuffles are always formatted using the Windows disk format (FAT), so you will be able to use the shuffle on your Windows PC after it is "reset" (or restored) on a Mac.  If there is an Apple Store nearby, you can make a reservation at the store's Genius Bar and take it there.

    When I did a Google search on "1416 error ipod 5th," there is some discussion that the earlier version of the logic board only accepted 30 and 60 GB drives (or words to that effect), but the later "5.5" version did allow larger capacity drives.  If that info is true, the question is, do you have a compatible combination of logic board and hard drive?

    To get out of disk mode do a iPod Hard Reset.
    Toggle the Hold switch till you dont see the red mark.
    Press Menu and Center buttons simultaneously for about 10 secs till the Apple logo comes ON then release the buttons
    Select your preferred language.

    Clicking sounds from an iPod that has a hard drive for storage is not a good thing.  It usually means the hard drive is faulty.  That is the likely reason for getting an error during the attempt to Restore.
    If you use a Mac, you can try putting the iPod into Disk Mode

    If it goes into Disk Mode, connect the iPod and instead of running iTunes, run Disk Utility.  Does the iPod appear in the Disk Utility sidebar?  If it does, select the iPod device in the sidebar, not the volume indented below the device (if there is one).  Go to the Erase tab.  Set the Format to Mac OS Extended (Journaled).  Name does not matter.  Click on Security Options and choose to write a single pass of zeros over the entire disk.  This serves as a good "stress test" for the iPod's hard drive.  Back on the main window, click Erase.
    This takes longer than a regular erase, but you should see steady progress.  If it errors out, or stalls for a LONG time (like hours), the hard drive is likely to be faulty.
    If it completes successfully, quit Disk Utility, run iTunes and try to do another Restore

    Check out the first article to look on your computer for the music files themselves. If you had purchased anything from iTunes, you can just download the tracks from the iTunes store.

    It doesn't contain your exact erorr number, but perhaps something here will help.
    iPod: Cannot restore or update in iTunes with error 1415, 1417, 1418, 1428, 1429, 1430, 1436, or 1439
    Be sure to carefully work through each every suggestion.  Also, make sure you are plugging the iPod into a high powered USB port on the Mac itself and not through a USB hub.

    How are you?
    Well, I have an iPod Classic, it gave me the error -1436 error and would not restore on iTunes.
    I did the following:
    My Boss (@work) has a fairly old iBook but it has OS-X, so I decided to give it a try and connected my iPod to it.
    The system showed a window telling me that the disk is not MAC formated and needs to be validated prior further action. Snce it is a Mac product, I thought "yeah, go ahead".
    It then opens the disk manager utility for the Mac and showed the disk. It's window has some tabs, one is to verify the disk, so I verified it. Guess what, it had some invalid clusters.
    Then I formatted the iPod to OS-X Plus file system (next tab to the right). After formating the iPod, I "ejected" the iPod and reconnected to my PC. The Windows iTunes found an iPod with Mac file system and asked me to restore it. As I clicked on the "restore" button, I crossed my fingers as this was the last resource I have.
    Finally, after the file extraction was done, it began to restore the iPod!!
    I'm so happy about being able to restore the iPod that I decided to share with all you guys this solution as it is the most usefull, in my opinion.
    Hope you can find someone with an iBook or a desktop Mac, so you can fix yours.
