Textile industry - Weaving

Dear All
       Iam in the process of doing Business study for a textile industry.I found a legacy package (Loom Data) through which they are able to track Loom wise efficiency,Labour Group Efficiency,Warp Breakages Weft breakages etc.
   Can you suggest me how to proceed further.The option iam having in my mind is let the Loom data package be there & add one more column in legacy for Production order no and daily basis this details are to be fed into SAP through LSMW as confirmation.Through which they can have their reports from their legacy and as well the costs can be captured in SAP.

1.It is possible but you have to maintain lot of data for that .
2.You need to capture the STD Picks / Minute for that material say in some part of your production order -may be user defined field.
3. you have to confirm @ the Pick level
4.Then it has to be calculated using a Z report ..
it is possible but with a little complete Z report.

    Made to Order Strategy:
    Every times customer sends the specification of product. Specification format as given below:
    Ex. 80x100/154x80*3-118u201D 4/1 Twill
    Details of specifications:
         80: Count of EPI (Ends Per Inch)
         100: Count of PPI (Picks Per Inch)
         154: EPI
         80: PPI
         3: Insertation
         118u201D u2013 Width in Inch
         4/1 Twill : Design of Fabric
    Operations Details:
    1 Warping
    2. Sizing
    3. Weaving
    4. Quality Inspection
    5. Packing
    As Is Business Process:
    There are mainly four production lines viz. Warping, Sizing, Weaving and Quality Inspection. For all the production lines the individual machine work centers will be as listed below with brief description:
    1.     Sectional Warping:
    A kind of Warping specially used to prepare fabrics for shirting. In sectional warping dyed yarns are used to prepare warping beam. The end constraint of sectional warping is 720 ends at a time. The actual capacity of Sectional warping is 800 MTR/min.  This activity is job work for DEESAN group.
    2.     Direct warping:
    Direct warping process is used to prepare warping beam. The end constraint of warping is 1088 ends per beam. Machine width of the beam in 2200 mm, speed of warping varying from 300 MTR to 1200 MTR per minute depending upon the construction required. It has backup procedure for next round. Uploading speed   for single yarn is 8 yarn / min / person.
    3.      Sizing:
    Sizing process is used to prepare specific number of EPI/ beam as per the requirement of construction. A calculated no of warp beam used to prepare a single sizing beam. Speed of sizing 45 to 55 MTR / minute depending on the requirement of fabric.     
    4.     Preparation of Drawing:
    This process is used to preparation of new drawing for the loom machine. Drawing includes frame & reed. It will take 12 hr for 2 persons to prepare a single drawing i.e. 8000 ends per shift. This activity given as job work to some group of people.      
    5.     Weaving:
    Two types of weaving machines used are CAM and DOBBY. Fabric to fabric PPI is varying, the capacity of loom machine depends upon the PPI so the capacity of loom machines varying with the type of fabric. CAM is used specially for plain fabrics.
    6.     Quality Inspection:
    The beams of fabrics coming from looming machine are inspected on Inspection machine. 100% fabrics are inspected on QA machine for further grading, which is then bifurcated in Export, Local and chindi type.
    7.     Rolling:
    Rolling machine is used for rolling of inspected fabric on card board rolls according to the quality of fabric. A roll contain of maximum 350 MTR of fabric. Which are then packed with LDPE followed by HDPE with appropriate coding on rolls.
    Material Requirement:
    For ex. 80x100/154x90*3-118u201D 4/1 Twill
    Order Qty.: 20000 M
    Currently they are using single level BOM.
    Formulas for calculate raw material requirements as given below:
    Warp wt / mtr = (EPIWidthCrimp) /(1693*Count of EPI)
              = (154 * 118 * 1.025)/(1693 * 80)
              = 0.137524
              = 0.138 Kg/Mtr
    Weft wt / mtr  = (PPIInsertationWidth * Crimp) /(1693*Count of PPI)
              = (9031181.025)/(1693100)
              = 0.192891
              = 0.193 Kg/Mtr
    Total Qty req:
    Warp = 0.138 * 20000 + add 5% loss
         = 2898 KG
    Weft = 0.193 * 20000 + add 4% loss
         = 4014 KG
    Packaging material requirement :
    1. Paper tube = Total order qty / approximately for 300 m 1 paper tube required + 5% loss
              = 20000 / 300 *1.05
              = 70
    2. HDPE sheet = No. of paper tube * 0.4 KG
          = 70 * 0.4
         = 28 KG
    3. LDPE sheet = No. of paper tubes * 0.15 KG
              = 70 * 0.15
              = 10.5 KG
    Chemical consumption in terms of yarn on KG basis. Its combination of 4-6 chemicals depends on construction to construction also material availability.
    Note: We will consume chemicals against cost center.
    Production planning at execution time:
    Sizing and warping calculation:
    1.     Sizing :
    EPI per inch = 154
    On loom will be = 154 * 1.025
               = 157.85
    Total no of ends for 118u201D width = 157.85 * 118
                        = 18626
    Add one more ends per 1000 ends = 18626 / 1000
                        = 19 ends
    Total no of ends  = 18626 + 19
              = 18645 for  sizing
    Warping :
    Warping m/c capacity of output is 1088 Ends per set/beam.
    Speed of machine 300-1200 MPM.
    So for sizing we need 18645 ends. Now we want to calculate no warp set required for sizing & no. of ends per warp set.
    Ends required per set = 18645 / 18 = 1036
         i.e. 18 * 1036 = 1 Sizing set
    We need total yarn on KG basis
    Issue related to BOM:
    1.     How We can feet below 2 issues in BOM
    a.     we want to calculate RM(Yarn) material requirement in Unit of  u201CENDu201D
    NOTE: Procurement of Raw material Unit- KG as well as it depends no. of ends required for warp set / beam. i.e. its multiple of yarn cone required for 1 warp set.
    As per Bom of Raw Martial Unit- Ends (EA)
    b.     Also we want to calculate no of warp set required for sizing and no of ends required for warping process.

  • Textile Industry (Weaving Operation)

    Hi,
    In textile industry we got order. Itu2019s totally MTO strategy. Customer required as per his specification like 40x60/124x86*2-110u201D-4/1 Twill.
    There is two types of planning process (BOM)
    1. Just total yarn required for order.
    2. No of ends required (as per specification) for fabric. For fabric manufacturing we had operations warping, sizing, & weaving. For sizing we need no. of warp sets. For warp set we need no. ends.
    Requirement: From BOM we can calculate total yarn (Kg) req. for production as well as no ends for sizing, no of ends for warping, and last wt of single yarn (Kg)

  • Manufacturing Solution for Textile Industry

    Hello Everyone,
    Can anyone share his/her experience of manufacturing solution for a textile industry. A Towel manufacturing company is interested in using Oracle's Standard Solution for manufacturing.
    There manufacturing process starts from Weaving, they do not manufacture Yarn and the end product is Towel of different sizes, colours and grades.
    The main question is Which product family should be implemented Discrete or Process and which modules of that family?

    Hi
    You need to use a seperate Nomenclature for all the Finished products, which are uniquely identified. This is possible with Oracle Inventory module.
    Like 9999999colxyz
    Numeric represent year/mont/date (if reqd)
    Col represents Actual color of thread/wool
    xyz represents Any other attribute of the thread/wool
    So you can use this kind of Item codification for better tracing and marketing.

    Dear All
      There are around 20 Looms in weaving.As per clients requirement to map indvidual Loom efficiency each loom is considered as indvidual work center.In routing its possible to assign only one work center.
      Kindly suggest me how to map this scenerio.The client requires machine wise output.Should i raise 20 Production orders for indvidual Work centers.

    Maintaining Individual Capacities in the workcenter,
    Prerequisites
    Individual capacities are used in capacity planning for more detailed resource planning. For instance, you can divide a machine capacity into several individual machines and maintain an available capacity for each machine. Capacity requirements can then be distributed among the individual capacities. If you do not maintain an available capacity for an individual capacity, it is calculated from the operating time of the capacity to which the individual capacity has been assigned.
    Individual capacities have the same capacity categories as the capacities to which they are assigned.
    In order to be able to create individual capacities the CapCatPers indicator for the capacity category must not be set in Customizing.
    Procedure
    Assigning Individual Capacities
    On the header screen choose Goto ® Individual capacities.
    The Assignments to Individual Capacities screen appears.
    Define the individual capacities.
    Maintaining Available Capacities for Individual Capacities
    In the Assignments to Individual Capacities screen place the cursor on the individual capacity whose available capacity you want to maintain.
    If the Maintnd indicator has been set, then an available capacity has been maintained for this individual capacity.

    Hi Rajesh,
    Your requirement is clear in your first post itself. These type of requirements are addressed better through variant configurations. Defining two ways Go with the best.
    WithVC:
    Define one material KMAT and maintain the super BOM, Dependencies etc.
    Product Design,Thread Color & Design, Specifications of Threads, Customer name needs to be created as characteristics and accordingly values to be defined. Eg : Values for design - Design A, Design B etc.
    Any Special Comment for Product or for Customer requirement as production memo text
    In sales order creation as per customer wish list you can select and process the production cycle.
    Advantage is once you make this setup..production cycle will flow for 'n' number of customer requirements/trials
    Without VC:
    Create new material every time for sample production with strategy as 20. Assign material class 001 for maintaining the specifications in material master.
    As suggested earlier and also as suggested by expert, you need to maintain the related information in production memo as text for the production people to understand the requirement during manufacturing.
    Run MRP MD50 and comvert the planned to order and execute the production cycle.

    Have to implement WM  for Finished Goods warehouse for Textile Industry.
    The client is alreay working  on with Handling Unit Management for Delivery Doc creation Process.
    Handling Units being used to pack different types of finished goods into one pack and create Delivery for customers.
    would like to know whether  is it possible to go ahead with WM implementation, without impacting the existing Handling Unit Set  up and docs?.  If implemented , how and what could be the strategy to handle this? to safe gaurd the previous HU docs
    What are the major impacts over the  existing HU management system ? if WM is implemented.What are the major points to be considered in the initial study.? from the point of Textile  Industy Finished Products.

    Hi Ravi,
    This is the standard functionality where the TO is created for picking based on storage type search - followed by storage bin search based on the startegy mentioned in config eg FIFO,LIFO etc. If you want the system to suggest pallets with complete boxes not partial first, then i think you will have to use userexit MWMTO007

    What are the processes involved in this textile industry.

    I do not believe there is a textile solution.  However, you might look at the Mill products solution.  I believe it has been used in textile even though it was designed mostly for the steel industry.

    Today i have implement SAP on TEXTILE industry.& has M-T-O (20)strategy &has 22 plant.
    my problem is abt.subcontracting.
    this has 4 production line.1 warping 2.sizing 3.weaving 4.QI
    In 3rd prd.line has get subcontracting procedure.
    But it has 21 vendor (21plant) has same type of machine only different has very speed(RPM)
    For my sales order point of view. I use one day 2 machine, next day 5m/c.on next day 10machine
    But every machine has different OWNER.ie.different vendor
    so how to calculate efficiency of different machine
    main problem is
    HOW TO DEFINE SUBCONTRACTING PROCEDURE?
    Give me detail abt supplying plant & receiving plant.

    step1:-
    Subcontracting In SAP
    Bel  ow are the steps of subcontracting:
    1. For a production material (1001), one raw material (2001) is assigned.
    2. Production process of 1001 is having four operations 10, 20, 30 and 40.
    3. In this 10, 30, and 40 are internal operations and 20 is external operation (sub-contracting).
    4. To address this, we created a dummy material (non-valuated) and named as 1001-20 (Finished product number + Operation to be performed).
    5. This 1001-20 should form part of the component in BOM of 1001. That is BOM of 1001 will have components as raw material 2001 and this dummy material 1001-20. In routing, assign this dummy material 1001-20 to operation 20.
    6. During BOM creation, you should remove costing relevancy for the item 1001-20.
    7. In routing, operation 20 is created with a work center (which is external operation work center) with external operation control key.
    8. In operation details, for external processing, assign the info record of external processing.
    9. Info record of external processing has to be created for vendor with relevance to the operation to be performed externally with vendor. (We are using material group field in the external processing in routing operation).
    10. When create production order with above set up, system will create Purcha Req for external operation. This has to be converted to purchase order.
    11. Now, this dummy material should be kept as 5000 or 6000 in stock using 561. When Purchase order is raised, required quantity has to be moved to vendor using 541.  When we do goods receipt the stock with vendor shall come down. With this, we can monitor the material (with dummy material number) stock with vendor (please note we can see only quantity and not value) .
    12. When we do GR for external purch order, we receive only the operation performed. (So, coversion cost to vendor shall be paid).
    13. After ensuring GR is done, order confirmatin of operation 0020 has to be done. (here we capture the quanttiy and also the valuation of material in production order).
    step_2
    1.  Define all the materials in your plant (subcontracting and packaging etc).
    2.  In the material master MRP 4 view there is one field in which you can mention that this material is not relevant to MRP planning, use this field for subcontracting material so that it will not be planned in MRP runs ( generally use this field for re-order point planning).
    3.  In the BOM for the subcontracting material put the special procurement key as Subcontracting and do not keep relevance for costing.
    4.  If you're using packaging material of your company and want to capture the cost of these materials in the subcontracting production order then put relevance for cost.
    5.  Define alternate BOMs for each customer.
    6.   Generally the routing will be the same but materials will change, define different prodcution versions for each alternate BOM and assign to the routing.
    7.   Define the activite types for packing and mixing in the work center and assign them to the cost center, use these for your routing. 
    8.  Whenever you recive a sub-contracting order, use the relevant production version depending on the customer.
    In my place all the palnts belong to the same client in sap and they want to use the same material code in both plants, so I think my subcontracting scenario might be different from yours but it give you some ideas to go about it.
