Starting when iOS 7 was releases, Apple now allows downloading the last compatible version of some apps (iOS 4.2.1 and later only)

App Store: Install the latest compatible version of an app
You first have to download the non-compatible version on your computer. Then when you try to purchase the version on your iPod you will be offered a compatible version if one exists.

In iTunes, before you sync the playlist, you can right click on the playlist and select the option that says "Copy Play Order" that will preserve list in the order you have them.

A model MC540ll is a 4G iPod and can go to iOS 6.1.5.
Updating via wifi (settings>General>Software Update requires about 2.4 GB of storage available. After the update all but maybe 50 MB will be returned to for use. iOS 6 takes up only a little more that iOS 5 but the excess storage space is needed to perform the update.

It sounds like you have a hardware problem ((device may need service). Make an appointment at the Genius Bar of an Apple store.

I was trying to restore my iPod touch because it was locking itself and flashing. When I tried to restore it, the iPod turned itself off completely and won't turn back on. I've tried pressing the lock button and the home button at the same time, and I can't do anything from my computer because my iPod isn't showing up under Devices or Computer. If I put it in the USB port it opens iTunes, but isn't showing that it's plugged in. I have used different USB cords, switched USB ports, and tried charging the iPod, but it still won't turn on. Syncing to a new iTunes library or computer will erase your iPod. Only if you back up your iPod manually before syncing, you can restore your device from that backup again. A manual backup does not include the sync process.
Do this:
Disable autosync in iTunes, connect your iPod to your new computer and right click on it in the device list and choose backup. iTunes will backup your ipod without syncing.
Transfer your purchases the same way, choosing "transfer purchases" this time.
When you connect your device for the first time, all media content will be erased. But you can restore your settings and app data from your manual backup afterwards.
Don't forget to set up at least one contact and event on your new computer to be able to merge calendars and contacts when you sync the iPod for the first time.
Music is one way only, from the computer to your device, unless you bought the songs in itunes and transferred your purchases.
